Aerospace Aluminum Welding: Alloys, Filler Wire & Quality航太與無人機的鋁合金焊接:合金、焊材與品質控制

Aerospace runs on aluminum — but not every aerospace aluminum can be welded. This guide covers which alloys weld and which don't, what wire to use, and what to control: for UAV structures, ground support equipment (GSE), tooling and fixtures, cargo handling and test articles.航太產業用鋁,但不是所有航太鋁件都能焊。這篇把「哪些能焊、用什麼線焊、要控什麼」一次講清楚——適用於無人機結構、航太地面支援設備(GSE)、治具工裝、貨艙托盤與試驗件等應用。

1. Weldability of common aerospace aluminum alloys一、先認清楚:航太常用鋁合金的可焊性

One sentence to remember: don't weld 7075, don't weld 2024; weld 6061 and 5083 with confidence — but pick the right filler.一句話:7075 別焊、2024 別焊;6061/5083 放心焊,但填料要選對。

2. UAV and light structures: welding 6xxx the right way二、無人機與輕結構:6xxx 的正確焊法

UAV frames, gimbal mounts and antenna bases are mostly 6061/6063. Welded autogenously — with no filler — 6xxx alloys almost always hot crack: the weld solidifies through a crack-sensitive composition range. The standard practice:無人機機架、雲台支架、天線座多用 6061/6063。6xxx 系自熔焊(不加填料)幾乎必裂——凝固路徑經過熱裂敏感的成分區間。正確做法:

ER4043 (5% Si) — fluid pool, lowest crack sensitivity, clean bead appearance; suits thin sections and cosmetic parts. Note it turns grey after anodizing. ER5356 (5% Mg) — higher joint strength and a color match after anodizing; suits load-bearing structure. For thin sections (≤2 mm), pulsed MIG or TIG keeps heat input under control against burn-through and distortion.ER4043(鋁矽 5%):流動性好、裂敏最低、焊道美觀,適合薄件與外觀件;焊後陽極氧化會偏灰,外觀件要注意。ER5356(鋁鎂 5%):強度較高、陽極氧化色澤匹配,適合結構受力件。薄件(≤2 mm)建議脈衝 MIG 或 TIG,控制熱輸入避免燒穿與變形。

3. GSE and large structures: strength in the 5xxx family三、GSE 與大型結構:5xxx 的強度考量

Ground support equipment, maintenance platforms and cargo handling structures are commonly 5083/5052 plate, and their welds carry load — so wire selection turns on as-welded strength. ER5356 is the general-purpose choice, with typical all-weld-metal tensile strength in the ~260 MPa class. ER5183 is the high-Mg, higher-strength option for thick 5083 sections where the weld must match the base metal. One caution: high-magnesium wires (5356/5183) are not suited to sustained service above 65 °C due to stress-corrosion risk — for fixtures near engines or other hot zones, specify ER5554 instead.地面支援設備、維修平台、貨艙裝載設備常用 5083/5052 板材,這類結構焊縫要承力,選線看焊態強度。ER5356 是通用選擇,焊態抗拉約 260 MPa 級;ER5183 高鎂高強,5083 厚板、要求焊縫與母材等強時用。注意:5xxx 高鎂線材(5356/5183)不適合長期 65 °C 以上工況(應力腐蝕風險),發動機周邊等高溫治具要留意,該工況改 ER5554。

4. Quality controls aerospace work expects — even off the flight line四、航太應用的品質控制重點(就算不是飛行件)

Aerospace supply chains hold ground equipment and tooling to a higher bar than general industry. On the wire side, four things matter:航太供應鏈對地面件、治具的要求也高於一般工業,焊材端能做的:

Every spool ships with a material certificate — chemistry and mechanicals traceable to the heat.每盤附材質證明(成分+力學),問題可回溯到爐批。
Wire cleanliness線材潔淨度
Residual drawing lubricant is a top porosity source; store dry, use opened spools promptly.表面殘留拉絲油脂=氣孔主因之一;儲存防潮、開封盡快用完。

Frequently Asked Questions常見問題

Can 7075 aluminum be MIG or TIG welded?7075 鋁合金可以 MIG/TIG 焊嗎?
Not recommended. 7075 is severely prone to hot cracking in fusion welding and its heat-affected zone loses much of its strength. Industry practice is mechanical fastening, adhesive bonding or friction stir welding. Where a weldable high-strength design is needed, a 5083 structure welded with ER5183 is the usual alternative.不建議。7075 熔焊熱裂傾向嚴重且熱影響區強度大幅下降,業界做法是機械緊固、膠接或攪拌摩擦焊。需要可焊高強度時,改用 5083+ER5183 的設計路線。
ER4043 or ER5356 for UAV aluminum frames?無人機鋁機架焊接該用 ER4043 還是 ER5356?
Cosmetic parts, thin sections, fluidity → ER4043. Load-bearing structure, strength and anodizing color match → ER5356. Most UAV fabricators stock both.外觀件、薄件、要流動性 → ER4043;受力結構、要強度與陽極氧化色澤匹配 → ER5356。兩支都備是多數無人機廠的做法。
Why can't 6061 be welded without filler wire?6061 為什麼不能自熔焊(不加焊絲)?
Autogenous 6061 weld metal solidifies through a crack-sensitive composition range and will almost always crack. Diluting the weld with ER4043 or ER5356 moves the solidification path out of that range — standard practice.6061 自熔時焊縫成分落在熱裂敏感區,凝固時幾乎必然開裂。加入 ER4043 或 ER5356 稀釋焊縫成分,把凝固路徑帶出裂縫敏感區,是標準做法。
What documents should the wire carry for aerospace ground equipment?航太地面設備的焊材需要什麼文件?
Typically: per-batch material certificates (chemistry + mechanicals), declaration of conformity to the AWS A5.10 classification, and WPS/PQR support where required.
